5 Signs Your Generator Needs Maintenance
Diesel generators rarely fail without warning. They complain — a little louder each week — and if you catch the early signs, a ₹5,000 service prevents a ₹1,50,000 overhaul. Here are the five signs Mecwel Engineers technicians say are the most commonly ignored on DG sets across Assam.
1. The engine is hard to start
A healthy diesel generator fires on the first crank, every time. If the starter has to whirr for 3–5 seconds, if the DG needs two attempts, or if it kicks and dies before catching — service is overdue. Common causes:
- Weak battery or corroded terminals
- Air in fuel line or clogged fuel filter
- Worn injectors losing spray pattern
- Low compression from worn rings
2. Black or blue smoke from the exhaust
A brief puff of light grey smoke at startup is normal. Persistent smoke is not.
- Black smoke: unburnt fuel — dirty air filter, faulty injectors, overloading the DG set.
- Blue smoke: burning engine oil — worn valve seals, turbocharger seals, or cylinder rings.
- White smoke that doesn't clear: water in fuel or a cracked head gasket.
Any persistent smoke means the generator needs a technician on site.
3. Voltage or frequency dips under load
Modern electronics and medical equipment are sensitive to voltage swings. If your lights flicker every time the AC starts, or your UPS chirps whenever the DG is on, the generator is either overloaded, has a failing AVR, or is running with a fouled governor. Left alone, this damages both the generator and your loads.
4. Coolant or oil loss between services
Between scheduled AMC visits, coolant and oil levels should barely move. If you're topping up every week, something is leaking or burning. Check for:
- Wet spots under the engine or radiator
- Coolant in the oil (creamy sludge on the dipstick — head gasket)
- Oil in the coolant tank (turbo seal or head gasket)
Any of these needs immediate attention — running the DG set dry causes catastrophic damage in minutes.
5. Warning lamps or repeated shutdowns
Every Greaves diesel generator control panel monitors oil pressure, coolant temperature, over-speed, over-voltage and battery charge. If a warning lamp lights or the DG shuts down on protection, do not just reset and restart — call a technician. The controller shuts down for a reason.
